Partnership between GeonX and IREPA Laser for the simulation of Laser Metal Deposition: application to a large scale component in Ti alloy

GeonX and IREPA Laser are building a strong partnership in the field of Additive Manufacturing by Laser Metal Deposition (LMD). Predicting by means of simulations the level of distortions on large components manufactured by LMD is a challenging but essential task. Reducing the number of trials & errors leads indeed to big savings of time and money, and process simulation is the best way to achieve this. The main challenge in simulation is the large computation time. GeonX has addressed this challenge through a brand new development within its software suite Virfac®. By implementing new and original, intelligently optimized numerical methods, the computation time was drastically reduced, bringing it into the range of industrial requirements.
The new module of Virfac® was applied to a challenging component manufactured by IREPA Laser. A large cylinder (Ø650mm, 35kg, Ti alloy) was simulated and compared against experimental measurements. The results in terms of distortions were in good agreement and the computation time was about only 4 hours.
Since 2012, GeonX has been developing and providing to its customers best of class scientific software for the simulation of Virtual Manufacturing processes in welding, machining, heat treatment, damage tolerance and additive manufacturing. Our main product Virfac combines a very intuitive CAD-based user interface with a powerful parallel non-linear finite element thermo-mechanical-metallurgy solver based on more than 100 man-years of developments.
Systematic use of process simulation with Virfac® drastically reduces the number of prototypes to be built in the development phase while improving the quality and lifetime of the manufactured products. Thanks to various European and National funded programs, IREPA LASER has developed and patented an adapted nozzle for powder injection in the laser beam. This nozzle is integrated into 5 continuous axis machines, equipped with gas enclosure, capable to manufacture large parts (up to 1.50 m).
